Clicking/Ticking/Relay Noise from Passsnger Dash

Hello. So, this is my last resort before calling it quits on my 2014 Edge Sport. Within a week of purchasing the vehicle, I started hearing a clicking/ticking (best described as two nickels clicking together or small rocks hitting the windshield) coming from the passenger dash. The noise is aperiodic (approx. 2-4 clicks, random intervals), and has gotten more frequent the longer I've had the car. At first, it only made it at high speeds, but now it makes it at any speed (noise does not happen when car is in idle though). It also doesn't matter if the air is on or off or on circulation. We took it back to the dealer immediately and they couldn't hear it and told us, "it was probably a noise we were hearing at our own frequency." After weeks of it driving us crazy, we decided to get a second opinion. This dealer was able to reproduce the noise, but told us it was just a "characteristic" of that engine (possibly it was the header making the popping noises), and that we'd just have to live with it or pay for sound proofing. Since it is not a "luxury" car (like the MKX), "it does not get as much sound proofing and that's why it's so loud" (as per mechanic). All the mechanics have been nice, and I understand it's hard to pinpoint something like this when it only occurs while it's being driven.

 

We've created a ticket with the Ford Corp and they want us to take it to the dealer to have them do "further diagnostics", but the rep stated that it sounds like it's just a "characteristic" of the car. The fact that it did not always happen and that it's getting more frequent/worse, tells me there's something more to this problem. It's absolutely miserable to drive when all you can hear is the "click". Any suggestions would be greatly appreciated before we bring it back to the for further diagnostics. Thank you for time :)

Typically these sounds in a Ford will indicate blend door actuator failure, and can happen with climate control on/off. I looked at these instructions from the 2007 FSM, probably not too different from the 2014 setup:

Removal and Installation

NOTE: It is not required to install the new RH temperature blend door linkage parts included in the RH temperature blend door actuator service part kit if only the temperature blend door actuator requires replacement and the linkage parts are not broken or binding.

RH temperature blend door actuator and linkage

  1. Disconnect the glove compartment damper from the glove compartment.
  1. Remove the glove compartment.
  1. Remove the RH lower instrument panel insulator.
  1. Remove the RH lower floor console trim panel.
  1. Remove the 3 RH temperature blend door actuator screws.
  1. Disconnect the RH temperature blend door actuator electrical connector.
  1. Remove the RH temperature blend door actuator.
  1. Manually operate, and inspect the RH temperature blend door linkage for incorrect placement, binding or damage.

RH temperature blend door actuator linkage only

  1. Detach the 2 retaining tabs and remove the RH temperature blend door linkage.

All vehicles

  1. To install, reverse the removal procedure.

I posted in another thread about a nose coming from the center console that sounded like a loose washer rattling around in the wind. It did not do it at slow speeds and it was quite loud at interstate speed of 70 mph. The dealer could not duplicate it and it was not vibration related.

After much back and for the and trying to find it myself, I brought it back to the dealer for one last shot. The service writer heard it but then it would not do it when the tech was in the car. I am happy to report that this one service guy was dedicated enough to work with the tech and after 29k miles they appear to have solved it.

 

Apparently, there is some type of hose or conduit that comes up from the bottom of the car to somewhere behind the console. When shaken back and forth like in the wind at high speed, it makes a rattle/ticking noise that sounds like it is coming from behind the center console. SO far, problem solved.
